1. Clearly better components in those boxes then the Peavey boxes. You have made a jump up with your system with these boxes you just built.
2. The hole you cut is exactly the size of the compression driver diameter or a hair bigger so the driver slides into the hole and is supported. I kinda drew where the blocks go on either side and glue/screws to support. NEVER support the horn. Always support the compression driver. If you support the horn throat you could snap the driver right off. Attached is a make shift diagram I did on paint.
3. Look at the empty box. See how you cut the hole for the 15' driver? You do the same for the compression driver on a piece of plywood about 8 inches wide and the width of the cab inside where the compression driver sits in the cab. Get the idea? The compression driver slides in the hole you cut and supports the driver/horn. You have to make some blocks off wood to butt the compression driver support piece of plywood that mount on the inside of the cab. I recommend an xover of 800hz for your setup. This is what Altec used on their large format compression drivers to a 15" loudspeaker. I have used the same for many years when I used that great old stuff.
4. Unfortunately the DeOxit is not the fix. I have no intention paying Mackie 125.00 for less then 10.00 worth of cable.
5. There is a known issue/s with this model. Nine times out of ten taking it completely apart and reseating all the cables on the pcb connectors fixes the issues for a short time. I have one completely ripped apart in my basement shop and I have one I picked up from a guy for 25.00 cause he was sick of the issues with the 1604 VLZ. Believe me when I say that Ages suggestion of the dumpster is a good one. I always thought that doing a hard wire solder point to point instead of the cables might be the fix but there are other issues with this model as well. To really reseat all the connectors means you have to take the entire back panel apart and that is a LOT of screws and 1/4 inch nuts.
6. By the way..IMO giving everyone (musicians) that much control over the monitors is just asking for problems. What are people thinking?
7. "then it goes to some kind of distribution system in a room next to the stage and from there to the board. The Hotel had an AV company install the whole thing and the PA is used for the house sound, DJ's and band. The Board is run through their whole convoluted system through a bunch of BSS software, an ethernet routing system etc." Here is where your problem is in your description above. You can run CAT5 300ft with no issues. Get a CAT5 cable and run straight from the x32 to the first snake and the other snake is daisy chained to that. If you can get your hands on a Fluke network/cable tester then you could troubleshoot this whole issue a lot easier. You can hook the Fluke tester up and shoot a tone through the whole system or cables and find the issue. The first thing I would do is bypass EVERYTHING and go straight from the x32 to the snakes. 8. I would not agree with your analogy. There is a point of BER (beyond economical repair) for many reasons.
9. Vermoulian Good choice on covers! I watched your videos on your site. Good band~! I love Simple Minds. What a great band with a LOT of power
